This 2004 Chevrolet Silverado came with several HVAC actuator failures. After locating the bad passenger side air door actuator with my Tech 2 scan tool, it was time to remove the dash cover. It’s not a big deal, but it’s a lot of steps.

There are two Phillips head screws. This requires a small screwdriver. Remember to do this on both sides of the board.

Using a small screwdriver or similar tool, gently remove the passenger side air vents from the dashboard.
Make the vents even. If it tilts to one side or the other, it gets stuck.
Now look at the top end of both vents. You will see a white button. Press the buttons. Buttons are pressed into the center of the handle assembly. The right side pushes to the left and the left side pushes to the right.
Pull the passenger handle from the dashboard. You can move from one side to the other or ask someone to help you until it is completely removed.

Grab the top edge of the decorative panel and pull it. Once the top edge is free, lift the panel up until it is clear of the dashboard.
Flip the panel over to expose the tweeter cables, if any. Press the locking tab and separate the connectors.
Work around the control panel until all clips are free. Tilt the steering wheel all the way. Turn on the ignition and shift the gearshift all the way down. Turn the top edge of the dashboard to orient yourself. The panel must be bent in the center of the dash to fully release the front panel.
After all the screws are removed, the dash cover will come off the dash mount. It must be pulled away from the windshield to release the front clips. Then lift slightly to release the front edge of the dash mount.

Most trucks have an ambient light sensor and possibly a solar charge sensor mounted on the underside of the dash.
An ambient light sensor is curved like a bulb. Be gentle as this part is vulnerable. If it has another sensor, it should be turned off.
Now remove the two 7mm screws holding the vent on the right side of the driver. Remove the ventilation register.
Remove the panel that houses the passenger side airbag switch. In a few years, the panel may become empty. Slide on and use spring clips to hold it in place.

Now if you look under the vents you will see the wiring to activate the passenger side air door. Look closely and you should see the actuator.

This 2003 Chevrolet Silverado came with a blocked defrost air flow. A simple diagnosis of the B0263 code revealed a faulty actuator. Models with manual A/C controls, NO factory floor mounted center console. Trucks with manual A/C controls and factory-installed center consoles use a slightly different actuator and mechanism. In that model, the pinion/gear is separate from the servo motor. Before removing that actuator, use something to hold the pinion/gear while you remove the actuator. If it comes out, it takes a while to figure out where the pinion/trout and three levers go. I hope to publish a post about that model soon. This makes it easier to extract the activator. Lift the edge of the actuator closest to the firewall away from the heater housing. Removing the old trigger may require some patience and manipulation. So take your time and don’t overcook it
